COPQ Calculator - High-Volume Edition

Estimate where scrap, rework, and customer escapes may be leaking margin at volume.

Use this calculator to frame cost tied to scrap rate, rework, containment, customer escapes, warranty, and quality-hold stoppages across high-volume, repeat-part production. Built for stable, same-part production runs rather than high-mix job-shop work - if your environment is closer to constantly changing jobs and programs, the job-shop COPQ Calculator will fit better.

Calculate production-volume COPQ exposure

Use conservative estimates. The goal is not to inflate the number. The goal is to make hidden scrap, rework, and escape cost visible enough to support a practical improvement conversation.

Production volume and unit economics

Approximate total units run through this part family or production line per month.
Material plus labor cost to produce one unit. Used to value scrapped units.
Use conservative estimates. Even a small percentage compounds quickly at volume.
Labor and processing cost to bring one defective unit back to spec, separate from scrapping it entirely.

Escape and containment exposure

Estimated rate of dimensional issues that reach the customer rather than getting caught internally.
Include return/credit handling, claim processing, and account-management time. Use a conservative average across escape types.

Stoppage and process confidence

Hours per month a line is stopped or held for dimensional or quality concerns. This is a genuinely recurring monthly figure, unlike a one-time launch event.
Estimated hourly cost of lost production when the line is stopped or held.
A capable process (good Cpk) can still carry hidden COPQ from training gaps, workarounds, or inconsistent disposition - this reflects your overall confidence, not Cpk alone.

Organizational risk signal

This section does not change your calculated cost estimate above. It is a separate signal for the kind of risk that often does not show up in scrap rate, Cpk, or current cost until it is already expensive to fix.

Workarounds that feel harmless today (skipping a step under deadline pressure, using "tribal knowledge" instead of the written method) are a common early source of COPQ that won't show up in scrap rate or Cpk until much later.
Skill gaps tend to be invisible day-to-day because experienced people quietly compensate for them - until that person is out, overloaded, or moves on.
Open or recently vacated quality roles often mean institutional knowledge is leaving faster than it's being replaced, even if current output looks unaffected.
Inconsistent disposition decisions are a common source of repeat nonconformances and disputed results, even when the underlying process itself is capable.
A slow or unclear path from "problem found" to "problem resolved" lets small issues sit and compound instead of getting addressed while they're still cheap to fix.
